I've now been using the Portable version of FF for a while now. First the various 1.5x versions and then upgraded to FF2. It was smooth sailing all the way for the past few months. I never had anything to complain about. Everything was working fine yesterday when I left from work. Except that this morning, when I plugged in my USB stick (Its a 512M Sandisk Cruzer mini) to startup FF, it would not come up at all. The Portable app startup screen shows and then ......nothing.....:(
I backed up the contents of the USB stick and then wiped it out clean, downloaded a fresh copy of FF2 and tried to install it. Now, I am getting an error while installing that firefox.exe cannot be opened 
I tried to install it to a different external drive and get the same error:(
Can someone give me some pointers.

The only change that happened in the past 24 hours is that I installed a new set of icons for forecastfox. I've been using greasmonkey and the WYSIWYG for a few months now with no issues. No other addons were installed yesterday.
Error message while installing......I've now tried to install 1.5.0.7 and get the exact same message....:(

I checked the file permissions on the install directory and they were all RO. I changed the permissions to R/W for the entire directory structure and still for some reason, it keeps going back to RO. Not sure what's happening...........

Try installing it locally to a folder of your choice and ensure it extracts and runs correctly. Then copy it to your portable device.
It sounds like either corruption on your portable device... or an antivirus program incorrectly thinking firefox.exe contains some nasties and auto-deleting it.

I am getting the same error when installing to my hard drive also.
It's an issue with your PC then. Like I said, it's usually an antivirus program configured incorrectly (silently deleting, etc). Although it can be spyware/virus.

I think it is not a problem with FF or my USB drive either. It seems to be something done at work with our work computers. Here's why I think so. I used the 7-zip utility to extrasct the files to a completely different location on my hard drive. It seems to be able to extract every file except the one that says "firefox.exe"
Another friend sent me out to mobilefirefox.com and I d/ld a .zip file. Even with that file, Winzip extracted every file except for two that had the names "startmobilefirefox.exe" and "firefox.exe"
I guess its something they've setup at work to dissuade us from using FF. There have been mails circulating around asking us to not use any s/w other than what's prescribed
I am going to run a clean install when I go home, make sure it runs on my home computer and then try it again on the work computer tomorrow.
There's a trick you can use. Rename FirefoxPortable.exe to whatever you want. Rename firefox.exe to iexplore.exe. Then add in an INI file (see help.html in your FirefoxPortable directory for info) and set FirefoxExecutable=iexplore.exe
You should NOT do this if work has told you not to use Firefox. Or if it means risking your job, though. It's simply not worth it.

I do this and also have that IE skin from your site and hide tab bar extension.
Mind you, they ain't going to fire me

Yeah. I tried this trick, but for whatever reason, I can't even rename my firefox.exe file to anything else. I can't move it, I can't copy it. Nothing!

...make sure FirefoxPortable.ini is in the same directory as FirefoxPortable.exe ?
...make sure all options are in the INI, not just the ones you want?
